Quality / Rework Reduction

Reducing production rework by approximately 50%

Improving supplier reliability and detecting quality problems earlier during assembly.

Previous hands-on production-engineering work; not presented as a FlowForge customer engagement.

Reduction in rework
~50%

The initial condition

Rework was consuming production capacity and requiring work to be corrected after the original operation.

What changed

The improvement work included two known elements:

  • Improving supplier reliability.
  • Introducing additional quality checks during the assembly process.

Why these changes matter

FlowForge interpretation of the mechanism; not a documented reconstruction of every countermeasure.

In-process quality checks move detection closer to where work is performed, reducing the chance of a problem travelling further through the build before it is identified. Supplier reliability addresses a potential source of incoming variation before it becomes embedded in assembly.

The result

Production rework was reduced by approximately 50%.

The production lesson

Rework is not only a quality KPI. It consumes production capacity.

The further a defect travels before it is found, the more labour, material, scheduling time and management attention it can consume. Quality controls are more useful when they expose abnormalities close to where they are created.
